When should I use more or less than 75% thread engagement?

Use higher engagement (80-85%) in soft materials (aluminum, plastics) where thread strength is lower, or in critical applications with minimal safety margins. Use lower engagement (50-65%) when tapping deep holes (>2D depth), using small taps (M3 and below) prone to breakage, or tapping hardened materials. For through-holes in steel, 65% is often sufficient and significantly extends tap life.

What if the calculated tap drill size is not a standard drill size?

Accepted Answer

Round to the nearest standard drill size. Going slightly larger (fewer % engagement) is generally safer than going smaller (more tapping torque, higher tap breakage risk). For example, if the calculation gives 8.5 mm but you only have 8.4 mm or 8.6 mm drills, the 8.6 mm drill is the safer choice — it gives slightly less thread engagement but much easier tapping.
